I have a week old DIR-615 Rev E3 firmware 5.10.

It works fine but the WiFi "disappears" for no reason. It's not a range issue - my PC sitting right beside it doesn't even see an SSID. Sometime it even comes back for no reason. This has happened 3-4 times in the last week.

I can make it come back by pulling the plug then restarting.

Oh yeah, the WIRED connections continue to operate perfectly through these spontaneous interruptions.

This router is earmarked for a remote location where there often won't be anyone around to pull the plug.

Any suggestions?

What wireless modes are you using? Under Setup/Wireless/Manual.
Try single mode G or N or mixed G and N?
Channel Width set for Auto 20/40Mhz or try 20Mhz only.
Try setting a manual channel to a open or unused channel.
What security mode are you using? Preferred security is WPA-Personal. WPA2/AES Only. Some WiFi adapters don't support AES, so you might want to try TPIK only or Auto.
What wireless devices do you have connected?
Any cordless house phones?
Any other WiFi routers in the area? Use InSSIDer to find out.
Turn off Short GI, WLAN Partition and Extra Wireless Protection if you have it. Under Advanced/Advanced Wireless.

These questions seem more appropriate to deal with interference or poor performance, NOT the router stopping broadcasting which is my problem, but here are the answers.

Turn off Short GI, WLAN Partition and Extra Wireless Protection if you have it. Under Advanced/Advanced Wireless.

Here is the log. My PC monitoring software says that it went offline at about 2:30am. Looks to me like for whatever reason the router decided to reboot but forgot to restart the wireless. It was offline when I arrived at about 7:30am. I sat at a PC connected to my DIR-825 connected to the suspect DIR-615 and commanded the DIR-615 to reboot. WiFi came back online. Time and date wrong.

There was no mention of an 825 router and a DSL modem in your OP.
Are the 825 and DSL modem broadcasting WiFi long with the 615?
Are they using the same channels or on different ones? Set Manual channels on each router? you can have them all using the same SSID, however they need to be set up on different manual channels. At my place I have 3 WiFi APs, all using the same SSID, ones at 1, 6 and 11.
Besides your 825 and DSL modem, are there any neighboring WiFi routers in range? Use InSSIDer to find out.

Yeah, actually I did mention the DIR-825 in the OP - last line but not the DSL modem. 

All are broadcasting WiFi using different SSIDs: DIR-615 on channel 1; DIR-825 on channel 11; and DSL modem on channel 6. There is a very very weak DSL modem from the neighbour on Channel 9. Nothing overlaps the DIR-615.

The PC I'm using to write this is sitting 6 feet away from the 615. It isn't an interference problem - the PC doesn't see any SSID when the router is down. I'll leave inSSIDer running so the next time it goes down we'll know if the radio is still broadcasting.

Both PCs monitoring the 615 are fresh installs of Windows 7 - all drivers up-to-date.

The router was set to mixed b/g/n. I just changed it to mixed g/n

The DSL modem connects to the network. The 825 connects to the DSL modem via 10bT. 825 is doing DHCP. My main PC connects to the 825 via 10bT. Wife's PC connects to 825 via WiFi as does HP printer. The 615 connects to the 825 via 10bT connected to LAN ports on both routers. 615 has DHCP disabled. Other PCs connect to 615 via WiFi. 4TB network storage connects to 615 via 10bT.

825 has 8.8.8.8 and 4.2.2.1 for DNS servers and 615 has 0.0.0.0.

I think that's it. Nothing complicated.

Only using 10Mb LAN speeds for you network? You know you can do 100Mb right? Even 1000Mb on the 825.
Is DSL modem handling the PPPoE? Its recommended that you let the 825 handle the PPPoE.

What does having the 825 handle PPPoE do? I've never had anything other than the DSL modem handle it.

UPnP is ENABLED on both routers.

Having the PPPoE on the router lets the router do all of the routing and handling of data traffic going to and from the ISP modem in which they are designed. Routers have more and better features than ISP combo modems that have a built in router. Having the PPPoE on the router will help avoid Double NAT.

Recommended diagram of network setup:
ISP Modem(stand alone or bridged modem for DSL)>external router(DIR-825 with PPPoE handling)><wireless and wired devices connected to DIR-825. <DIR-615 and be connected to the back of the 825's lan ports in AP mode, if you shut off DHCP and all other features on the 615, leaving the WiFi radio set up ON. 

uPnP should be turned OFF along with DHCP and all other features like SPI, WISH and WPS on the 615 and 825 as they are not needed, if your going to run them in AP mode.

Have you turned OFF the 825 and ISP modems WiFi and left the 615 on to see if the WiFi works better?

Here's an update on this issue:

- WiFi still "goes away" at random times (every couple of days)
- reboot and it works fine (for a couple of days)

The router has been moved into its final configuration:

- no other wireless routers in range
- no other 2.4gHz devices nearby
- it connects into a Dlink wired only router which connects to a wired only cable modem
- the device has adequate cooling
- QoS off
- access control off
- SPI on DMZ off
- Transmit Power ON
- WMM enabled
- UPnP off
- WAN ping reply off
- IP address is 192.169.0.199

Change from auto channel scan to manual?
Try using Chl 11?
Does the host router have wifi? If so, make sure it's wifi channel is different from the 615, say chl 1.
Disable WMM Enable?

Now we wait to see how long it stays running.

And you are using the 615 as an AP wired LAN to LAN to the host router right?
